Thanks for the tips thrasher, Barnsley is nice and close. I don't fully understand what an egr does but all I see time and time again is to get rid of them. basically, when the car is idling the valve opens and allows some of your exhaust gases from the exhaust manifold through to the inlet manifold, so it is burnt again. Its a hippy gizmo to reduce the emissions, and I believe it also cools the burn in the cylinders. It theory its great. In reality, your inlet manifold and associated piping usually has a coating of oil on the inside. So, mixing sooty fumes with your oily manifold and other internal parts = yucky sooty sheitty mess. And that mess has a habit of blocking up the vanes on your turbo amongst many other things..... That sooty mess will also block up the movement of the egr valve itself, leaving it stuck open, so all you exhaust gases throughout the rev range (that normally would spin your turbo, and give you super-duper-go-fast-boost) are all being fed back into the inlet. Que low power and fault codes galore.

I would blank the manifold clean the EGR store it and refit for Mot! Had issues with the egr on a couple of motors.

Nobody has mentioned the MAP sensor, I had one that was getting choked up with oil, gave it a clean with brake cleaner, difference was instant, admidaly this was on my 3.0d e39, you could clear it by switching off the ign then turning it back on and the problem cleared, I know the Map can be troublesome on the 1.9tdi,

The reason the vaines are stuck because of carbon build up as we know. If the car is driven gently all the time the temp in the turbo does not get high enough to burn off the carbon build up. Best prevention is to get near the rev limiter every few days and this will burn the carbon off, obviously when the engine is warm. You won't hurt the engine as they are bullet proof. Surprised no fault code logged, mine threw up boost deviation/overboost as my vaines were stuck in wide open position. Glad it sorted, great engine.

Fantastic engines. Just to reiterate, as a PD engine owner I give it a good blast up a hill once or twice a week. Works miracles.
Also be careful on your oil choice, make sure it is good for the PD engine. I've seen some engines run on the wrong oil that have premature cam wear.

ive recently had a similar fault on my audi. heres what i did, ill start with what fixed but include everything else i did. M.A.P- this was the fault on the car and was by far the easiest bit to repair. just held in by two screws. if this becomes faulty, the ecu goes to a set reading which doesnt create boost. to test this, take it out and drive the car around. if it drives the same, usualyy means its at fault. giving it a spray and a clean with wd-40 may fix it temporarily but a replacement is best. avaible from ebay (rather cheap) or as i needed my asap i got one from eurocar parts for around £30 ish. a good tip for euro car parts is to buy/reserve it online as it always cheaper. M.A.F sensor- also easy to replace. remove the maf sensor if the car drives better with out it, the maf fault it to blame. if it drives the same or worse. the maf sensor is fine. on top of the the turbo actuator is a black suction tube. if you can get a friend to start the car and give it a little rev whilst you have finger on the end of the black pipe. you should feel suction. if there is suction then the issue is to do with the turbo. if there is no suction then at least some of the fault it due to a bad sensor (map or maf), leaking vacuum pipes or the n75. n75-is actuator/vavle that gives suction to the vanes. if all the sensors are okay this could be at fault. i don't really no how to check this and this was the first thing that i replaced on as the garage told me this was the fault. cleaning the egr vavle/ air intake- even if this isn't the fault its well worth clean. they remove by undoing a few hex bolts, my erg was caked in soot and the intake manifold had a good 4mm thick layer of crud all the way around it. you can buy off the self egr cleaner which really works wonders and is on about £5 per can. cleaning the turbo- again even if this isnt the fault i would suggest cleaning it any way. remove the pipe below the erg to again excess to the turbo. using a bit of pipe feed in down into the turbo, make sure it goes straight down not to the left of right and spray the mister oven cleaner down the pipe. you need to leave it there for an hour or so and work the inlet every 30 minutes or so. heres a rough price list on what i spent M.A.P sensor-£35ish from eurocar-parts possible cheaper on ebay M.A.F sensor-£12 from ebay available else where of course n75- £40 is from eurocar parts available else where egr cleaner £5 mister oven spray cleaner- £9 i really would suggest checking/changing the sensors before buying another turbo as this would have saved me lots of time and stress. goodluck and i hope this helps, any questions just ask

Thanks for all the replies everyone, Scatman, as far as I can tell the oven cleaner has done the trick, the car is boosting as it should now. At 70mph it will pull hard and head to triple figure speeds easily enough. On private roads of course I will see how things go, but I will certainly refer back to your suggestions if any more problems occur. I am definately going to remove the egr with either a pipe or blanking plates, my mate did this on his saab and at the time I questioned him asking why he's removing something that been put there at the factory. I didn't fully understand till I read tdipd's description, I love the use of the words hippy gizmo. Recycling dirty old gasses just does not sound good at all.
