Going through the skip found some old brake discs, the centre of one just happened to be the same size as the 'grille' opening. Welded on the off cut from the rear which makes a kind of lid as it'll need something to keep the rainwater accumulating in the bottom and rusting through.... Not quite how I pictured it but it'll do.... On to another brake disc..... Not been entirely happy with how the door shuts, it doesn't quite meet up properly so I figured a flange for it to shut against would be better and this brake disc is just the right diameter. Decided to try cutting out a circle with the plasma cutter with a simple jig.... Cutter head sits in hole and rotates around centre, with the following results.... Took a bit of work to get through it and not the best finish but it'll tidy up with a grinder... and in position.... Turns out whatever that disc was made of it wouldn't weld at all, tacked up ok with mig but stick welder wouldn't touch it Plan B, old roller shutter drive cog, same procedure just needed extra cut to remove teeth first... Much better results

Freshly cleaned up flange fully welded, a bit rough in places but it'll do.... Hinges needed either extending or mount moving, opted for spacing the mount off the body and re-welding.... Door on, looks better without a gap round it... And shortened/re-bent the latch so it works.... Also removed the dodgy spring from the air control, shortened the arm and replaced with washers, seems to work and hopefully won't be affected by the heat.

this is bloody fantastic! what a project, thanks for sharing Thank you Not much to update, haven't had chance to do much, have been welding up the joins on the wings and grinding them down. Decided the body was about done so went over with a wire brush and followed that with some Rustoleum BBQ paint. Was worried being black it would lose some detail but looks to have come out OK. Only got the one photo...

After a few more cans of stove paint I think it's about finished, just waiting on some stainless bolts to replace the scabby ones that attach the wings. Typically my phone died after only a couple of pictures....

Really nice...got a thought, I see there is some old metal mesh fence in the background. I wonder if something similar could be used for the solar cells/pattern on the wings...just a thought.

JP Thank you It was certainly an idea I was playing with, think it would have looked good but the logistics of cutting it to fit correctly and welding it in I decided against it. Great job there ChrisT, when are you going into production....? 😀 Thanks Once I've streamlined manufacture somewhat, can't even start to work out the man hours in this, although it was all very much trial and error, next one will be quicker.... Been watching this one on ebay... see if it sells at £395!! Like to think mine looks better.

Yours certainly looks better - it is the correct shape! the other is Vader's - which means that any fire would just be black darkness until at the very end just before it does, a big flash of redemptive light! Great for effect, lousy for marshmallows

Lovely work Chris! Can I just suggest that you might want to take some better pictures? The burner is in too much shade and is really difficult to see, especially on eBay. Maybe hang an old sheet out and make that the floor/background, so that people can see it clearly? GLWS

Thanks, yes, did think the phots could be better, might try and get some next week maybe in front of one of our roller shutters so it's more of a blank background and in full sun.
