So both front inner and outer wings are now repaired. All holes/rust in the floor has been sorted and new metal let in. Next step was to remove the whole rear axle to allow me to get at the rust on the rear end of the sills. While the axle is off i will also be replacing all the bushes and I also bought a set of stainless steel braided brake lines yesterday. Exhaust system wasnt as bad as i expected, other than some surface rust the main bulk of the system is fine, the backbox is shot though. I think il just make up some straight pipes to bypass the backbox anyways for a more agressive engine tone. Axle off.... curse word of a job on your own but got there eventually after much swearing and cursing. rust at both end of the sills......... nice although not as bad as some ive seen! the big long bolts that can be seen in the last two pics, I'm led to belive that these should come out fairly easily with a few upward blows (with a nut on the end). I have hit them until i can swing a hammer no more yet still they wont budge so i may well have to do the cutting/welding around them. Rather annoying!! Finally I had this made up by a local company, machine cut from plywood

Some great work there chap. I ran mine for a few weeks with straight pipes instead of the back box and it did sound pretty good, lots of cracks and pops on overrun. I'm now running a Fritz system which I cannot recommend more, sounds great, well made and very good customer service as well.

After much chasing i finally managed to get hold of the previous owner and got hold of the last mot certificate so i now know the reg number. I also got a little more history on it. It seems the car was taken off the road in approx 1995. it was then put into dry storage. 6 years later the owner decided he wanted to take off his private plate so he wheeled it out of the garage and took it for an mot. This was 2001. The private plate was removed and the car was put back into dry storage........... until 2012 when the owner moved house. upon wheeling it out of the garage the 11 year lay up had taken its toll....... the car wouldn't start. Since 2000 the car had covered 53 miles!!! 53 miles in 14 years or more. at this point the car was taken to a garage who were asked to do a full service on it and get it running. It seems they didn't have a bloody clue. I bought the car after it had been sat in their compound for two years, out in the rain. The garage had changed the leads, plugs, dizzy cap and arm but were having no joy with getting her to fire. They suspected it was the ECU. at this point the owner cut his losses and asked them to sell it on his behalf. Anyways skip on to last week....... After testing out a few sensors I found that there was no signal from the Engine speed sensor (flywheel sensor). I changed this and I replaced the fuel pump which had seized up. turned it over a few times to circulate some oil and then this happened: Ok so it started but it was running on 5 cylinders due to a snapped plug lead. A result never the less. The auto box seems to engage gears fine too. The coolant system needs an overhaul so I've ordered up a new water pump and thermostat and have removed the coolant distribution block from the head to clean it out. luckily the car did have antifreeze in it. So as it stands..... almost ready for an mot.

Lovely car. Always wanted an e24 but rust issues as charted on every thread deducated to them means i wussed out and went e23 728 instead.
I see one of these in my future and going to be following this closely, i like the early features, bit like part e28 base part e12 base car in looks, ideal.
Keep us posted

Great work! Scary how inept some garages are, and that some car owners trust them so much. Shame the previous owner didn't leave the previous plate on the car, mind

Yeah shame I didn't get the plate with it.
As for the rust....... If I had done more research before hand and realised how badly they rot I think I would of bought another e34 or an e28 instead. It's scary that you see many complete 635's on ebay etc for sale upwards of £4000 and you just know they are hiding some serious rot!!!! I wouldn't touch another one unless it was either;
A) cheap B) had photographed documented records of what rust repairs had been done.

Superb! I must crack on and get mine sorted (rust!!!). I'm fairly sure my inner wings are going to be similar when I feel brave enough to remove the outer wings. I think that can wait for a bit...

So it seems both the instrument clusters I have are faulty due to BMWs fantastic battery backup service indicator system. Basically the cluster has two rechargeable aa batteries within it which remember the service interval info and display when an oil or inspection service is due. Over many years these batteries can leak their acid all over the service indicator board which then makes the gauges play up. Luckily it's possible to bypass this service indicator board with a couple of pc pin jumpers and pc pin terminal wires! I now have two working instrument clusters! Corroded old service boards Bypass mods

So time for an update. Once I got the car running I realised that I had an issue with the following: radiator was holed plug leads that were fitted to the car were the wrong type (push fit rather than pin fit) temperature gauge and rev counter didnt work So a new radiator was ordered (£120) a new water pump, thermostat and thermostat housing were fitted (bargain at £40 all in) After this I: replaced the plug leads with a brand new set with the right connections!(£45) Stripped down, cleaned and managed to free up the siezed wiper motor mechanism and the siezed blower motor. The blower motor now works with 12v applied to it but wont work when attached to the car wiring, all fuses seem ok so I'm guessing there is an issue with the blower switch. I also replaced all the interior dash light bulbs. again very straight forward The brake master cylinder was the next victim, after refilling the brake system with new fluid and bleeding with a pressure bleeder i had a problem with the brake pedal slowly sinking to the floor when the pedal was pressed. After testing operation of the brake servo/booster it appeared the master cylinder was shot. In the uk a new brake master cylinder was about £180 so instead i managed to find a rebuild kit for £10 delivered! bargain. So i set about stripping down the master cylinder. Next on the cards was a strip down of all exterior trim, headlights and removing the factory side decals, all fairly straight forward to be honest, removing the chromework on the sides was tricky but not impossible! Finally i ordered two rear arch repair panels, the current rear arches are not too bad but seeing as the car is off to the bodyshop next month it seems a waste to not replace them. £100 delivered from germany wasn't too bad! So its booked in for a respray in December. I have the rest of November to get it all flatted back and ready for final prep, rear arch replacement and paint.

The rear silencer was shot to bits on the 6er so I thought I'd make up some shotgun atyle straight pipes for it. Sounds pretty brutal with these fitted.

Top work, I'm extremely envious of your barn! Where did you get the master cylinder kit from? I'm having the same issue with my brakes.
