3 out of 6 screw heads are rusty and totally gone. other than drilling it out do I have any other options

I'm really tempted to drill it and then throw some rust remover on there. I'm too skint to be buying one atm.

Cut a slot across the head with a Dremel and then use a normal flat bladé screwdriver is the way I'd go.

The slot cutting often works but If it doesn't work knock off the heads with a sharp chisel then drill new bolt holes to refit it.

mate of mine took his sender out and left it out for a couple of hours, he then started to play around with a few wires and created a spark and BOOM......... he was lucky as he only took his eyebrows off and well most of his hair, he did get a bit burnt on his face but was very lucky.
It was a fine day but he didnt have any windows open and i guess in the couple of hours since he took the sender out it had allowed time for the fumes to build up

I've decided against fixing the sender, fire and that. Its a lot of hassle and I just keep the tank full on a weekly basis. Problem solved.

Are you certain It's the sender that's failed and not the power supply, wiring or earthing? Both sender to tank and tank to body.
To remove chewed screws,
Soak in your preferred penetrating fluid.
Tap head from side to side using a drift, to release the grip of the head.
If possible use grips on head of screw and wriggle back and forth.
If unable to use grips, use a small chisel or centre punch and tap the screw undone.
Another option is a left handed drill bit to drill head off, and if it grips, it unscrews itself.
Or make sure you have a can of fuel in boot at all times
