Took even more of it apart today... including removing the dash. I wanted to remove the sound deadening from behind it, which turned out to be a bit more involved than I first thought! What I dug out weighed over 5kgs though... Also removed all the radio wiring from behind it as well. The heater's staying for the moment though. Zinc primered more of the bare metal: Got a fair amount of welding to do now... loads of holes in the floor. Adam

A few more pictures. How she is at the moment: Sorgot to say I removed the door cars as well, but kept the pockets as the hold the electric window switches (it'll all be going when we get some Polycarb windows). All the curse word that came out from behind the dash: Adam

Superb effort dude, weight loss is where its at if you've got a small engine, power to weight ftw every time. Don't reckon that patch would be too bad to make. Do the welding on the floor first to get yourself in the mood for it. And when you attempt it, make it out of cereal box first then transfer it onto tin.

Thanks guys Why does nowhere except Peugeot sell thrust bearings on their own? Peugeot want about the same amount as a whole clutch kit from most places for just a thrust bearing! Got a few more places to try this morning though... hopefully one of those will be able to get me one. Adam

Good skillz there, where do you plan on competing with it? That pillar looks nasty, finding a dead 205 to cut a panel out of shouldnt be too hard. Let us see more...!!! Cheers

Removed all the electric windows today... thats about 10kgs out of each door if you include the windows themselves.

Get the metal inner door panels cut out and the metal inner panel of the bootlid that sheds a lot of weight.

Was gonna do that, cut out the door inners and replace them with a sheet of ali. Looks neater & lighter.
New thrust bearing arrived in the post this morning which means i can get the gearbox back on soon!

Took the fuel tank and windscreen out today so I can can get welding tomorrow. Fuel tank came out with no problems.... took about 15 litres out of it as well! Windscreen went wrong... there was a nasty chip near the outside of the screen and when we pushed it cracked to the chip. BALLS. It came out fairly easily and in one piece past that, but now we need a new screen At least now I can get repairing the rust and holes!

Welded up the majority of the holes in the floor.... but managed to break two grinder trying to grind them flat! Balls.
I also managed to change the track rod end with the aid of a beefy dad and a blow torch. This means it's starting to go back together again! (almost....).
And I found out that 1.6 GTi discs won't fit, so I'll have to find a pair of 1.9 GTi ones. More expense!
