ive done it numerous times, on stuff ranging form an e30 to a '64 pontiac. its a good look, and not a problem at mot time.
you don't need to use 5mm though, youd never bend it to shape anyway. 1.5-2mm same thickness as the sill is fine.

They look loads better with a hole cut into the sill, not quite as half arsed.

So just cut in, or will all the 'open' bits need filled in with 2mm plate?

^^You need to fill the open bits in or it will fail MOT iirc.

I know 5mm sounds overkill,but the reason why i said that is that i have a 5mm piece already in the shape that i want,so i'd be cutting the hole to fit the arch rather than vice versa.

I think this is one of those areas thats a bit grey these days, altering the sill is altering the monocoque and makes you liabel for BIVA if you get spotted, having said that its not a hard mod to reverse if you do get pulled over for it.

Likewise ^. My mounts all failed through hard use so I just zapped the entire lot off and made myself a nice open poppybangy tube

went side exit albeit near the rear wheel arch on my vitara combined with removing rear silencer sounds good but constantly tweaking to get sound right although the popping and crackling on over run can stay used a twin powerflow pipe from fleabay costing two quid originally off zodiac hot rod now doing sterling service on the zook
